Heavy-duty Crimp Lug / Tubular Terminal / Lug: Crimpable Side Terminal / High-voltage Cable Connector
One: Overview
Heavy-Duty Crimp Lugs or Tubular Terminals, the process of "crimping" (or "swaging") is a critical mechanical method used to join these terminals to large-gauge electrical cables.
Is core components for power transmission and connection in high-voltage electrical systems, with their application scope covering multiple key fields.
Two: Necessity of Crimping with Hydraulic Crimping Machines
Crimping high voltage cable connectors with hydraulic crimping machines is a mandatory process to ensure the reliability and safety of high-voltage connections, and its necessity is reflected in the following aspects:
❶Ensuring Stable Electrical Conductivity
❷Guaranteeing Mechanical Connection Strength
❸Adapting to the Characteristics of High Voltage Cables
❹Uniform and Precise Crimping Force
Hydraulic crimping machines deliver stable, adjustable, and evenly distributed crimping force across the entire contact surface of the connector and cable conductor.
❺High Crimping Efficiency for Heavy-Duty Work
High voltage cable connectors are paired with thick, high-strength conductors that require substantial force to achieve a tight bond. Hydraulic crimping machines generate far greater pressure than manual tools, enabling quick and efficient crimping of large-diameter cables and heavy-duty connectors.
❻Wide Adaptability to Diverse Connector Types
Hydraulic crimping machines can be equipped with interchangeable dies matching different sizes and types of high voltage cable connectors (e.g., terminal connectors, splice connectors, elbow connectors). This adaptability allows one machine to handle various crimping tasks in different high-voltage system scenarios, eliminating the need to purchase multiple specialized tools and reducing equipment costs for enterprises.
Three: The Crimping Process
❶Preparation
①Stripping: Remove the insulation without nicking the internal copper strands. The strip length should match the barrel length of the lug plus a small clearance (approx. 10%).
②Cleaning: Ensure the conductor is free of debris or heavy oxidation.
❷Selection
Match the Lug Size (e.g., 95mm2) to the Cable Cross-Section and the Die Set. Using a die that is too large results in a loose connection; a die too small over-compresses and weakens the terminal.
❸Execution
①Insert the cable into the tubular terminal until it hits the inspection hole or the end of the barrel.
②Align the crimp tool. For long-barrel heavy-duty lugs, multiple compressions are often required.
③Sequence matters: Always start the first crimp closest to the "palm" (the flat part) and work your way back toward the insulation.
Four: Quality Standards & Inspection
A successful heavy-duty crimp should meet the following criteria:
❶Mechanical Strength: The connection must withstand significant pull-out forces (as defined by UL 486A-486B or IEC 61238).
❷Gas-Tightness: The strands should be compressed so tightly that no air or moisture can penetrate the gaps, preventing internal corrosion.
❸No "Flash" or "Wings": Excessive material squeezed out the sides of the die indicates an incorrect tool/die match.
❹Identification: High-quality lugs often have an inspection hole to verify the cable is fully inserted.
Five: Why Tubular Terminals ?
Tubular terminals are preferred for thick cables because their seamless construction prevents the barrel from splitting under high pressure. This ensures uniform 360-degree compression, which is vital for maintaining low electrical resistance in "heavy-duty" environments like data centers, industrial grids, or EV charging infrastructure.
